All About Sand Casting Its Process & Applications

Sand casting, traced back as far as 1000 B.C., is recognized as the oldest form of casting, and since its inception, the process has significantly evolved, cementing its place as an essential method in manufacturing. The process involves creating a cavity in a sand mold in the shape of the desired part and pouring molten metal into it.
Sand casting is highly versatile and the most widely used method of metal casting, even after centuries of development. The choice of casting process depends on design requirements, such as shaping and dimensional needs, piece and tooling costs, quantity needed, and the feasibility of manufacturing.
Sand Casting Process
1. Producing the Pattern
In the sand casting process, we use a reusable pattern that captures all the detailed features of the desired end product, taking into consideration allowances for thermal contraction.
2. Manufacturing the Metal Delivery System
Within the assembled pattern, pathways are included for the metal to feed into the designed mold, offering gating and risers. This ensures that the inevitable thermal contraction occurs at acceptable areas, preferably not within the desired final product. This step also manages the metal flow and required gas venting.
3. Mold Creation
The mold is created by forming a refractory material (like sand) around the pattern. The material needs to have enough strength to hold the molten metal’s weight during casting, resist reaction with the metal, but remain brittle enough for easy removal after the metal casting solidifies.
4. Pouring Molten Metal Into the Mold
The molten metal is poured into the static mold, filling the casting cavity. The lines of the mold created by gates and risers contribute to the final shape. They provide an available supply of molten metal to nourish the final product, so any shrinkage doesn’t affect the final product but remains within the riser.
5. Shakeout
The casting is allowed to solidify and cool. After that, the sand mold is broken away, and much of the sand is captured, reconditioned, and reused for future mold creation.
6. Finalizing Operations
Finally, the gates, runners, and risers are removed from the casting and necessary post-processing operations, like sandblasting and grinding, are performed for the final dimensional finish.
