Flow Chart Terminology

  • Sand casting:  Sand casting refers to using sand and adhesive to form a cavity, pouring metal liquid, cooling and solidification, and then taking out the shell to obtain the casting.
  • Case hardening:  The treatment of hardening the surface layer of the part by appropriate
  • Machining allowance:  During machining, the surplus metal on the surface to be machined on the workpiece is removed by machining to obtain the machining surface required by the design. The thickness of the metal layer reserved (to be removed) on the part surface is called the machining allowance.
  • Sprue:  It is called the feeding port, which refers to a section of a channel from the shunt channel to the mold cavity, and is the smallest and shortest section in the gating system.
  • “Linda, whom I met at the Shanghai Exhibition in 2013, left contact information with each other at that time. We had no orders for 2 years, but Linda always took the trouble to follow up on our cooperation and invited us politely every time there was an exhibition. In 2015, our old suppliers could not deliver goods normally. I discussed with Linda the countermeasures and immediately started the first cooperation. To our surprise, the products provided by WTM are not only competitive in price but also very skilled in quality control. We have been working together ever since.”

All About Sand Casting Its Process & Applications

Sand casting, traced back as far as 1000 B.C., is recognized as the oldest form of casting, and since its inception, the process has significantly evolved, cementing its place as an essential method in manufacturing. The process involves creating a cavity in a sand mold in the shape of the desired part and pouring molten metal into it.
Sand casting is highly versatile and the most widely used method of metal casting, even after centuries of development. The choice of casting process depends on design requirements, such as shaping and dimensional needs, piece and tooling costs, quantity needed, and the feasibility of manufacturing.
Sand Casting Process
1. Producing the Pattern
In the sand casting process, we use a reusable pattern that captures all the detailed features of the desired end product, taking into consideration allowances for thermal contraction.
2. Manufacturing the Metal Delivery System
Within the assembled pattern, pathways are included for the metal to feed into the designed mold, offering gating and risers. This ensures that the inevitable thermal contraction occurs at acceptable areas, preferably not within the desired final product. This step also manages the metal flow and required gas venting.
3. Mold Creation
The mold is created by forming a refractory material (like sand) around the pattern. The material needs to have enough strength to hold the molten metal’s weight during casting, resist reaction with the metal, but remain brittle enough for easy removal after the metal casting solidifies.
4. Pouring Molten Metal Into the Mold
The molten metal is poured into the static mold, filling the casting cavity. The lines of the mold created by gates and risers contribute to the final shape. They provide an available supply of molten metal to nourish the final product, so any shrinkage doesn’t affect the final product but remains within the riser.
5. Shakeout
The casting is allowed to solidify and cool. After that, the sand mold is broken away, and much of the sand is captured, reconditioned, and reused for future mold creation.
6. Finalizing Operations
Finally, the gates, runners, and risers are removed from the casting and necessary post-processing operations, like sandblasting and grinding, are performed for the final dimensional finish.

Its cost-effectiveness and versatility have appealed to industries across the board, truly tailoring this method to modern applications.

One can trace back the sand casting to the times of the Shang Dynasty, which used the technique extensively for casting bronze statues. This method caught more attention in the 1920s when Ford and other automobile companies required a massive scale of precise parts, bring sand casting into their production processes. Concurrently, it was enlisted by the US military to manufacture hand grenades.

The Future of Sand Casting: 3D Printing and Beyond
For centuries, sand casting has been a tried-and-true method of creating solid parts, involving the creation of a mold from casting sand and filling it with liquid metal. This process, despite being ancient, has seen vast improvements in recent years, courtesy of advancements in 3D printing.

Hybrid manufacturing, a combination of additive and subtractive processes, is one of the fruits of this marriage between sand casting and 3D printing, enabling greater design flexibility and markedly enhanced geometrical features.

How 3D Printing Enhances Sand Casting

The integration of 3D printing does not negate the conventional pathway of sand casting; the course still involves creating a pattern or replica of the final product, placing the pattern within a two-part mold and cores to create internal passages when required. Molding sand is compacted around the pattern, and an in-gate, sprue, and pouring basin are still necessitated. Molten metal is then poured into the mold to create the final cast form of the product.

The part of the process that has seen significant tweaks is the fabrication of the pattern. 3D Printing, or Additive Manufacturing (AM), allows for the creation of complex, intricate designs with remarkable surface finish and dimensional accuracy. The pattern production duration is cut short thanks to AM, and the hybrid method incorporating 3D printing has done wonders reducing the lead time and cost associated with sand casting.

One of the major advancements in 3D printing that has contributed to this field is ‘Pellet Printing’. Following 3D Systems’ acquisition of Titan Robotics, they gained access to the large-format pellet printing / hybrid CNC system that Titan had on offer. Titan’s Atlas HS printer encompasses dual print heads for both pellet and filament extrusion, as well as a CNC-controlled spindle for milling, drilling, boring, and threading. It aids in rapidly depositing numerous low-cost thermoplastics while ensuring high surface finish quality.

High-performance polymers such as glass or carbon fiber-filled ABS, PC, Nylon, or PEKK are recommended to achieve sand casts with an excellent surface finish. These polymers are durable and can be refined much better than lower-temperature polymers like PLA and PETG.

Using stronger polymers could also lead to higher throughputs since these materials offer greater wear resistance. It has been reported that using such polymers could result in up to 30,000 cycles with almost no visible or measurable wear.

In summary, the integration of 3D printing technology into the sand casting process adds numerous benefits including enhanced design flexibility, improved efficiency, cost savings, and geometric advancements.

At NingBo Winner Tiger Machinery Co., Ltd, we honor this integration of traditional and modern techniques, leveraging the best of sand casting and 3D printing for the production of superior quality spare parts for industries like mining, construction, and rail. We follow strict quality control measures so that our products meet high standards set by DIN, ASTM, GOST, ISO, and BS.
